Six Sigma for Aerospace & Defense

Precision is the job. Six Sigma is how you improve it without compromising it.

Aerospace runs on a simple asymmetry: the cost of a defect that escapes is out of all proportion to the cost of preventing it. That is why the industry wrapped itself in AS9100, stamped travelers, first article inspection to AS9102, certificates of conformance, and full material traceability from mill to airframe. The system is designed so that nothing moves without evidence. But a quality system built to catch and document nonconformance is not, by itself, a system for producing less of it — and that difference shows up every day in the MRB queue.

The territory

Where aerospace & defense loses time, money and trust.

Walk any aerospace shop and the improvement targets are visible. Tagged parts wait in the quarantine cage for disposition while engineers context-switch away from their programs to write them up. First-pass yield in composite layup, fastener installation and NDT lags what the process is capable of, and the rework is absorbed as normal. Cert packages get rebuilt because one document is missing. In MRO, an aircraft check’s critical path runs through over-and-above findings, parts on order, and approval loops — with AOG pressure amplifying every delay. None of these are compliance problems. They are variation and flow problems, which is exactly what Six Sigma exists to solve.

The method fits the industry’s temperament. Six Sigma does not ask anyone to loosen a requirement or shortcut a qualification; it asks for precise operational definitions, trustworthy measurement, and root causes verified with data before corrective action is written — the same evidentiary standard the industry already applies to conformance, pointed at improvement. For engineers, inspectors, supply-chain professionals and MRO leaders, these belts certify a skill set the sector’s cost and schedule pressures increasingly demand.

Nonconformance volume and the MRB queue

Every NCR consumes an inspector’s time, an engineer’s disposition, and a slot in the Material Review Board’s backlog — while the hardware waits in quarantine and the schedule slips downstream. Shops track NCR counts diligently but rarely attack the generating causes, so the queue refills as fast as it drains.

First-pass yield and invisible rework

Hand-finishing, shimming, re-shots of NDT film and touch-up loops get absorbed into standard hours until nobody sees them as rework at all. The planned process and the actual process quietly diverge. First-pass yield is one of the most improvable numbers in an aerospace shop, but only if someone measures where the fallout actually concentrates.

MRO turnaround time and AOG pressure

A check’s promised turnaround collides with reality at the over-and-above findings: each one spawns an approval loop, a parts demand, and a replan. Meanwhile an AOG event turns the same delays into daily revenue loss. TAT is a flow problem with measurable queues — routing, findings approval, parts, buyback — yet it is usually managed by escalation instead of analysis.

Documentation, traceability and the paperwork critical path

Shipments stall not because hardware isn’t ready but because the evidence isn’t: a missing stamp on a traveler, an incomplete FAI package, a cert that doesn’t match the PO revision. Documentation defects are process defects — they have failure modes, frequencies and root causes, and they respond to the same analysis as any physical nonconformance.
